Dust, vibration, noise, and limited visibility create constant challenges, making every control in the cab critical to safety, comfort, and efficiency. Standard switches and controls often struggle to meet these rigorous conditions: they can be difficult to see, prone to wear, or unable to provide the safety-critical signaling operators rely on. This customer use case highlights how these challenges were addressed through the development of a fully customized switch for the armrest of the driver’s chair. Designed with ergonomics, durability, and safety in mind, it ensures reliable operation even in the harshest environments, improving both the operator’s experience and the performance of the equipment.

Working conditions of heavy machinery operators

Earthmoving operators work in some of the most demanding environments in the construction industry. Handling heavy machinery such as bulldozers, excavators, and loaders, they face a combination of physical, environmental, and technical challenges that require skill, focus, and resilience.

  • Exposure to weather: operators spend long hours outdoors, dealing with extreme heat, cold, rain, or wind, often on uneven, muddy, or rocky terrain.

  • Physical and environmental challenges: constant noise, dust, and vibrations are part of daily operations.

  • Work schedule: long workdays, rotating shifts, and night operations are common to meet tight project deadlines.

  • Safety requirements: protective gear, including helmets, gloves, boots, and hearing protection, is mandatory, and strict adherence to safety protocols is essential to prevent accidents.

  • Technical demands: maneuvering complex machinery with precision requires continuous concentration and expert skill.

  • Adaptability: operators must adjust quickly to changing terrain, weather, and project conditions, whether in urban construction zones, remote mining areas, or large-scale roadworks.

Understanding the customer’s requirements

Earthmoving operators spend long hours in harsh environments, facing dust, vibrations, extreme temperatures, and the constant need for precision. The controls they use must be reliable, safe, and ergonomic to reduce fatigue and prevent errors. With this in mind, the customer required a switch for the armrest of the driving chair that could communicate seamlessly with the vehicle’s heads-up display while standing up to these demanding conditions.

Key requirements included:

  • NC/NO contacts for safety-critical signaling.

  • IP67/69K protection against dust, water, and harsh cleaning procedures.

  • LED illumination with custom markings to ensure visibility even in low-light or dusty environments.

  • A ready-to-install cable assembly for easy integration.

  • A 16mm flush-mounted bezel compatible with existing armrest tooling.

  • Compliance with a specific SIL (Safety Integrity Level) to meet rigorous safety standards.

By understanding the real-world conditions operators face, the switch could be designed to combine functionality, safety, and durability.

Challenges with standard industrial pushbutton switches

Despite extensive searching, no standard switch combined all the necessary features. Off-the-shelf products could not provide safety-critical NC/NO contacts, high ingress protection, custom LED markings, and a low-profile flush-mounted design simultaneously. The customer’s SIL requirement further limited available options, making a custom solution essential.

The solution we brought

APEM developed a fully customized pushbutton switch based on IX series tailored to the customer’s needs. The 16mm flush-mounted bezel allowed seamless integration into the armrest without modifying tooling. NC/NO contacts ensured safety-critical signaling, while IP67/69K construction offered durability in harsh conditions. Custom LED illumination and markings enhanced visibility, and a tailored cable assembly enabled plug-and-play connectivity with the vehicle’s heads-up display system.

Advantages of a NC/NO switch

A pushbutton switch with NC/NO (Normally Closed/Normally Open) contacts offers significant advantages in safety-critical vehicle applications. By providing two distinct signal states, the switch ensures reliable communication with the vehicle’s heads-up display and control systems. This dual-contact design allows the system to detect both activation and failure conditions, enhancing safety, supporting SIL compliance, and preventing accidental or missed commands. In applications like armrest controls, NC NO switch helps maintain operator confidence while safeguarding critical functions.
